Stick packs look simple to the customer. That is part of the appeal. A clean packet feels precise, portable, and easy to use. Behind the line, though, powder stick pack manufacturing is full of small decisions that can make or break commercial production.
The packet is narrow. The dose is fixed. The seal area has to stay clean. The powder has to move through equipment at a predictable rate. The finished serving needs to hit weight targets and still taste good when mixed into water. If one of those pieces is ignored, the product can become slow, inconsistent, or expensive before it ever reaches launch.
The formula has to fit the machine
A stick pack formula is not only a list of actives and flavors. It is a powder system. Bulk density, particle size, flowability, compressibility, dust, moisture pickup, and electrostatic behavior influence how the blend moves from hopper to auger or volumetric filler to packet.
High-dose electrolytes, proteins, fibers, greens, amino acids, botanicals, and sweetener systems can all behave differently. Some are dense and free-flowing. Others are fluffy, sticky, dusty, or sensitive to humidity. Once they are blended together, the finished powder can behave differently from every ingredient on its own.

Fill-weight consistency starts before filling
Brands often think fill-weight control is only a packaging-line issue. It is not. Filling accuracy starts with formula feasibility and blend behavior. A powder that flows smoothly can still drift if density changes during the run. A cohesive powder can bridge in the hopper, then surge. A dusty formula can contaminate the seal area or require slower line speed.

Moisture is a bigger issue than many brands expect

If the product picks up moisture, it may clump, cake, change flow behavior, harden in the packet, or create a poor mixing experience.
Moisture control can influence raw material handling, room conditions, blend hold time, desiccant decisions, film selection, seal settings, packaging speed, and storage guidance. That is why packaging should not be chosen after the formula is "done." The formula and packet need to be developed as one system.

Order of addition, screening, pre-blends, flow support, and uniformity risk.

Fill settings, weight checks, dust control, seal area inspection, and rejects.

The MMR should capture the real stick pack process
Under 21 CFR Part 111, dietary supplement manufacturers must prepare and follow a master manufacturing record for each unique formulation and batch size. That record is not paperwork decoration. For stick packs, it should reflect the actual controls needed to produce a uniform finished batch and the correct package.
That may include screening steps, blend time, equipment setup, fill-weight checks, acceptable variation, packaging material identification, seal inspection, label reconciliation, deviation handling, and quality control review. If the line depends on undocumented operator memory, the process is weaker than it looks.
What brand owners should decide early
- Target serving size: how many grams can the packet realistically hold while still mixing well?
- Use occasion: water bottle, shaker, hot drink, smoothie, sample kit, office packet, or travel pack?
- Flavor tolerance: what bitterness, acidity, sweetness, color, and mouthfeel will the customer accept every day?
- Packaging expectation: matte film, premium sachet, club-store carton, variety pack, or e-commerce-friendly bundle?
- Quality specs: identity, composition, microbial limits, heavy metals, fill weight, packaging integrity, and stability plan.
